24VDC power supply voltage dropping under load

A 24V supply that appears normal unloaded can collapse when devices operate. The cause may be excessive load, a downstream fault, resistance in the circuit or the supply itself.

A 24VDC power supply can measure close to its nominal voltage until the control circuit demands current. If the voltage then falls, PLCs may restart, contactors may drop out and sensors may behave unpredictably, creating several symptoms from one underlying problem.

Excessive load or a developing short circuit

Additional equipment, a failed solenoid, damaged cable or contaminated connector can increase current beyond the supply’s capacity. Some regulated supplies enter current limiting or hiccup protection rather than operating a fuse immediately. That behaviour can look like a pulsing or repeatedly recovering control circuit.

Resistance in distribution wiring

The power supply output terminals may remain healthy while voltage falls at a remote device. Loose terminals, undersized conductors, damaged fuse holders, poor common connections and long cable runs create voltage drop as current increases. Measuring only at the power supply can therefore miss the actual problem.

Power-supply condition and input

Ageing components, heat, contamination and blocked panel ventilation can reduce available output. The AC input and any upstream control transformer or protection also need consideration. An adjustable voltage control should not be used to conceal a failing supply or poor distribution circuit.

Separate the circuit logically

Current demand, voltage at the supply and voltage at key distribution points help identify whether the collapse begins inside the supply or downstream. Branch circuits can then be assessed under an approved safe procedure. Disconnecting random loads without understanding the machine can remove safety or control functions.

  • Voltage with the machine idle and during the fault
  • Supply make, model and rated output current
  • Which devices operate immediately before the drop
  • Any recent control additions or modifications
  • LED or diagnostic indications on the supply
  • Whether the condition changes as the panel warms
