Why does an industrial machine keep stopping intermittently?

Intermittent machine stops need accurate evidence more than quick part changes. Timing, sequence state, alarms and shared electrical conditions often reveal the pattern.

An intermittent machine stop is often harder to diagnose than a permanent failure because the equipment may restart before the fault can be observed. The priority is to preserve evidence and identify what different events have in common.

Define what “stopping” means

Does the whole machine lose control power, does one motor stop, does the PLC remain in run, or does the sequence pause waiting for a signal? Does a safety circuit drop out, a drive trip, an overload operate or a communications alarm appear? These are different fault paths even if production describes all of them as the machine stopping.

Evidence worth recording

  • Exact time and duration of each event
  • Product, speed, load and sequence step
  • PLC, HMI, drive and safety-system messages
  • Which contactors, indicators or devices remain energised
  • Whether control power or network communications are lost
  • Temperature, vibration, washdown or nearby maintenance activity
  • What action allows the machine to restart

Accurate timestamps allow PLC alarms, drive history and production events to be compared. A note such as “stopped again” rarely provides enough context.

Common intermittent electrical causes

  • Loose or high-resistance control connections
  • Failing power supply or protection channel
  • Sensor alignment, contamination or damaged cabling
  • Relay or contactor coil dropping out
  • Thermal overload or drive temperature condition
  • Cable faults affected by machine movement
  • Intermittent safety-device or guard-circuit state
  • Network, remote-I/O or communications loss
  • Supply disturbance or phase-loss event

Mechanical and process problems can create the same electrical symptoms. For example, an increased load may lead to overload or drive trips even though the protective equipment is working correctly.

Avoid resetting away the evidence

Repeatedly resetting alarms, cycling power or changing several components at once can make the pattern harder to establish. Record fault codes and states before recovery where site safety and production procedures permit. One controlled change at a time produces more reliable conclusions.

A structured investigation

Start from the failed machine state and follow the sequence backwards: what output or condition was expected, what permissive was missing, and which electrical device should have provided it? The aim is to distinguish the root cause from the devices that merely responded to it.
