PLC input is ON but the machine output is not working

An illuminated PLC input confirms one signal has reached the controller. It does not prove the sequence permits the output or that the output circuit and field device are healthy.

Seeing an input LED on a PLC while the expected machine action remains absent is a useful observation, but it is only one point in the control sequence. The controller may be receiving the signal correctly and still be prevented from operating the output for a valid reason.

What an active input tells you

An active input normally indicates that the PLC input channel sees the relevant electrical state. It may confirm a sensor, switch or upstream circuit has operated. It does not confirm that the signal is used by the current program state, that every permissive is satisfied, or that the output and connected load are healthy.

Why the output may remain off

  • Another interlock or safety condition is not satisfied
  • The machine is in the wrong mode or sequence step
  • A timer, counter or process condition has not completed
  • The input is present at the wrong point in the cycle
  • The PLC logic is intentionally inhibiting the command
  • The output channel is disabled, forced or faulted
  • A communications or remote-I/O problem is present
  • The PLC output is on, but the relay, contactor, wiring or field device has failed

The important distinction is between an output that the program has not commanded and an output that has been commanded but has not produced the expected field result.

Start with the machine sequence

Good diagnosis begins with what the machine should be doing, its current mode, fault messages and the conditions immediately before the stop. Electrical drawings, I/O lists and the PLC status can then be used together. Watching one LED without the sequence context often sends fault finding in the wrong direction.

Logic fault or electrical fault?

If the PLC output status is off, the missing permissive or program condition needs to be understood. If the output status is on, attention moves toward the output module, interposing relay, wiring, control voltage and field device. That boundary is where PLC evidence and electrical testing meet.

Program changes should never be used as a shortcut around an unexplained interlock or safety condition. Existing logic must be understood and changes controlled through the site's engineering process.
